Ford Rehires 350 Veteran Engineers After AI Quality Failures

Ford Motor Company rehired 350 experienced engineers to correct quality declines caused by an over-reliance on artificial intelligence and automated design systems.

Ford Motor Company rehired, promoted, or hired approximately 350 experienced technical specialists, known internally as gray beard engineers, to rectify quality failures resulting from an over-reliance on artificial intelligence. Company executives admitted the mistake of believing AI and automated design requirements could replace veteran expertise, especially as senior engineers departed before their institutional knowledge was integrated into AI training data.

To transition from a reactive find-and-fix mentality to a preventive strategy, the automaker established an industrial system team and a 40-person software quality assurance team. These veteran engineers now mentor junior staff, refine AI tools, and identify failure points before parts reach the plant floor. Ford also implemented 100,000 AI-powered tests to detect software edge cases. The company expects these measures to reduce costs by $1 billion this year, with CEO Jim Farley noting that the strategy has already saved hundreds of millions in warranty and recall expenses.

These efforts coincide with Ford ranking first among mainstream brands in the 2026 JD Power Initial Quality Study, the first time the company has achieved this spot in 16 years. However, Ford continues to lead U.S. automakers in total recalls for 2026, issuing 51 recalls covering over 11 million vehicles. Executives describe these recalls as a lagging indicator of platforms designed between 2013 and 2020.
